Print badges at the door, or send them before? The maths that decides

On-site printing is the standard at large conferences, but it builds a queue where there wasn't one. When each option pays off, what it really costs, and how to set up the digital route so nobody arrives without a credential.

There is a decision every conference makes early, and it shapes everything that follows: is the badge printed when the attendee arrives, or does it reach them beforehand so they turn up wearing it?

It sounds like a production detail. It is not: it decides how many people you need at the entrance, how much floor space registration eats, what happens if the power goes, and how long it takes a late arrival to get in.

What on-site printing genuinely solves

The industry has converged on one setup: pre-printed full-colour badge stock with the event design, and a thermal printer that adds each person's details on arrival. Thermal rather than inkjet, because there is no toner to run dry halfway through the morning. The badge comes out in seconds.

And it does three things a digital credential does not:

It gives you a physical object worn around the neck. At a three-day conference with sponsors and networking, the badge is the identity. Being able to read a name and a company from a metre away has commercial value, not just access-control value.

It absorbs whatever nobody planned for. Walk-up registrations, last-minute name changes, the colleague who came instead. Printing on the spot solves the odd case without asking anyone's permission.

It separates roles at a glance. Speaker, press, staff, sponsor: colour and design do the work that digital has to resolve by looking at a screen.

If your event lives on those three things, print. The rest of this article is not about you, and that is fine.

What it costs, and it isn't the printer

The hardware price is the least of it. What costs money is the desk:

Staff. A printing station serves one person at a time, and whoever staffs it cannot be doing anything else.

Space and setup. Tables, power, and a floor plan that stops the registration queue from blocking the entrance to the hall.

The peak minute. It is the same calculation as the one for scanners, but with worse numbers: scanning a QR takes two or three seconds; printing, checking and handing over a badge takes twenty to thirty. Ten times longer per person.

With 300 attendees arriving across two hours, two stations are plenty. With 800 arriving in twenty minutes because the opening is at nine, you would need eight or ten stations to keep the queue off the street. That is the point where on-site printing stops being a convenience and becomes the bottleneck of the whole event.

The other option: it arrives already worn

The digital route reverses the order. The credential is issued and delivered in advance, and the door only validates it:

The attendee registers, or you import them. They receive their badge as a PDF by email and, if you want, an Apple Wallet pass that opens from the lock screen. On the day, someone at the door scans the QR with a phone. Green enters, red does not.

The queue disappears because there is nothing to manufacture: the work was done the week before, spread out over time, with nobody waiting.

And anyone who wants paper still gets it: a digital badge prints at home. The difference is that the attendee prints it, not you, and not inside your bottleneck.

The case that decides it: the person who arrives with nothing

This is where the theory falls over, because somebody always turns up without a credential. Flat battery, email in spam, signed up yesterday.

With on-site printing the answer is obvious: you print them one.

With the digital route you have to have set it up beforehand, and that is what separates an event that flows from one that jams at the door:

Search by name in the dashboard and re-send the badge on the spot, or scan their QR straight off the dashboard screen. Thirty seconds.

Express sign-up for anyone not on the list: the registration form on a tablet at the entrance, and their QR arrives instantly.

The day-before reminder with the badge attached again. It is the single measure that saves the most queue, and it costs nothing.

Without those three pieces, the digital route works for 95% of people and collapses on the remaining 5% — who are precisely the ones in a hurry.

The honest answer: it depends on the kind of event

Print at the door if the badge has a social function — multi-day conferences, trade shows with sponsors, events where people need to know who is who — and your arrivals are spread out over time.

Send the credential in advance if what you need is for people to get in fast: one-day sessions, concerts, training courses, events with a single start time, access control to a facility. Here, on-site printing costs you staff and queue in exchange for an object most people bin on the way out.

And plenty of events do both: digital badges for the 90% who registered in good time, and one printing station for speakers, press and last-minute additions. It is the cheapest of the three setups, because it sizes the desk for the rare case instead of for everybody.

What does not work is deciding late. On-site printing needs stock, equipment and staff contracted weeks ahead; the digital route needs the badges to go out on time and someone to have tested the delivery. Both are prepared in advance, and neither is improvised on the day.

If you lean digital, build the whole circuit with ten test attendees before you commit: free account, your template, your PDF and your phone scanning the QR in half an hour. Watching the badge land in an inbox and work at the door is more convincing than any comparison table.
